Cracks develop over time from thermal cycling — the repeated expansion and contraction of metal through thousands of heat-cool cycles over years. Cracks are most common in systems 15+ years old, systems that were oversized (causing more frequent cycling), and systems that operated with restricted airflow (dirty filters, closed vents). If your furnace has cracked, age and operational history are important inputs into whether you had a normal-lifespan failure or a premature one.

Gas Line and Venting Considerations

Furnace replacement is rarely just "swap the box." Two aspects of the installation often require additional work: venting and gas line capacity.

80% vs 96% venting — a critical difference

An 80% AFUE furnace vents hot combustion gases through a metal B-vent flue pipe, routed through the home to a chimney or exterior termination. A 96% AFUE condensing furnace extracts so much heat from combustion that the exhaust gases are cool (about 100–120°F) — cool enough to condense inside PVC pipe. These systems vent horizontally through PVC pipe exiting the side of the home.

This means upgrading from an 80% to a 96% furnace requires new PVC venting — and often means decommissioning the existing metal flue or chimney. We include the full venting plan and any masonry/chimney cap work in your written proposal before any work starts.

Gas line sizing

Most existing residential gas lines sized for an 80% furnace are adequate for a 96% replacement of similar input BTU rating. However, if you're adding a gas dryer, gas range, or tankless water heater at the same time, the cumulative demand may require a gas line upgrade.
